How we design

From idea to printed part

Every repair or custom part starts with understanding the geometry. Here's the exact process we use — from measuring your broken piece to a finished 3D model ready to print.

Step 1
Photography & documentation
We start by photographing the broken part from multiple angles — top, bottom, sides, and detail shots of the damaged area. Good reference photos capture geometry, texture, and mounting points that measurements alone can miss. We also photograph it next to a reference object (ruler or coin) for scale.

Step 2
A4 paper scanning method
For flat or semi-flat parts, we use a simple but precise technique — place the part on an A4 sheet of paper and trace its exact outline with a fine pen. The A4 paper acts as a perfect calibration reference (210 × 297 mm) when scanned at 300 DPI. This gives us a 1:1 accurate silhouette that we import directly into CAD as a background trace.

This method works surprisingly well for brackets, clips, covers, and any part with a dominant flat face — and requires zero specialised equipment.

Step 3
3D scanning for complex geometry
For parts with complex 3D geometry — curved surfaces, organic shapes, or intricate assemblies — we use a 3D scanner. The scanner captures a dense point cloud of the part's surface, which is then processed into a polygon mesh. This mesh serves as the reference model in FreeCAD, letting us trace exact curves and dimensions with high accuracy.

Step 4
Modelling in FreeCAD
With all reference data in hand — photos, A4 scan, and/or 3D scan mesh — we open FreeCAD and build a parametric solid model from scratch. We use the Part Design workbench to sketch profiles directly over the scanned reference, then extrude, cut, and add features until the model matches the original part exactly. The result is a clean, printable STL.
